New concepts for production planning and control

Abstract

Production planning and control (PPC) is of great importance for the competitive position of manufacturing firms. For over thirty years a large number of computer assisted PPC systems have been on offer, most of them based on the well-known MRP logic. Since these systems often lead to unsatisfactory results, a number of new concepts for PPC systems have been developed. In this paper we first describe the traditional PPC concept and its critique, then we review the new PPC concepts which are available for practical application (workload control, MRP II, OPT, JIT-Kanban, progressive figures) together with OR models which are relevant to these new concepts.

Multi-objective Quantum Annealing approach for solving flexible job shop scheduling in manufacturing

Flexible Job Shop Scheduling (FJSSP) is a challenging optimization problem with multiple conflicting objectives used to model and compute real-world process scheduling tasks. In order for a manufacturing system to remain competitive, it is necessary to compute such optimization problems quickly and efficiently. The limitations of conventional optimization methods frequently stem from a delicate balance between solution quality and computation time. Consequently, a pressing need for solution algorithms arises that can effectively transcend these limitations. This paper presents a novel Quantum Annealing-based solving algorithm (QASA) for computing FJSSP, leveraging the power of Quantum Annealing combined with classical techniques. The proposed approach aims to optimize a multi-criterial FJSSP considering makespan, total workload, and job priority simultaneously. QASA employs a Hamiltonian formulation with Lagrange parameters to integrate the problem's constraints and objectives. By assigning appropriate weights to the objectives, the method allows the prioritization of certain objectives over others. To handle the computational complexity of large FJSSP instances, the problem is decomposed into smaller subproblems, and a decision logic based on bottleneck factors is employed to select critical jobs for computation combined with variable pruning techniques. To evaluate the effectiveness of the proposed approach, experiments are conducted on benchmark problems, considering makespan, total workload, and priority objectives. Therefore, QASA combining tabu search, simulated annealing, and Quantum Annealing is used for efficient computation and is compared with a classical solving algorithm (CSA) combining tabu search and simulated annealing. The results demonstrate that QASA outperforms CSA in terms of solution quality, as measured by set coverage and hypervolume ratio metrics. Furthermore, computational efficiency analysis reveals that QASA achieves superior Pareto solutions compared to the classical approach, with a reasonable increase in computation time.
A behavioral perspective on workload control concepts: The influence of order release on operators’ reaction behavior

Most research on production planning and control (PPC) focuses on control structures, mathematical models, and algorithms, without explicitly considering human behavior. To consider a behavioral perspective of the PPC concept of workload control (WLC), we conduct a laboratory experiment. The study’s aim is to investigate the effects of changing workload norms, the influence of feedback information, and coworker queue length information on operators’ reaction behavior. To do so, we perform an assessment across two dimensions: operators’ (i) performance and (ii) arousal level. We contribute to the literature on endogenous processing times and highlight the importance of considering behavioral aspects when companies define an implementation strategy and when conducting WLC studies. Furthermore, given that production systems are operated by people, our results show that behavioral effects need to be considered in the specification of workload norms. Based on our results, we conclude that operators exhibit substantial heterogeneity in their reaction behavior, depending on their positioning in a flow shop (gateway station vs. downstream station).
Responsiveness to sudden disturbances in manufacturing through dynamic job shop scheduling using Quantum Annealing

An efficient production planning and control is inevitable for the economic operation of a manufacturing system. As an essential part of production planning and control, process scheduling aims to assign processes to the available resources of a manufacturing system under consideration of its objectives. This forms an optimization problem also known as job shop scheduling which can be solved with computer aided techniques. Exact solution methods are only practical up to a certain number of functional units and processes, therefore, approximation methods are used in industry. However, as the problem size increases, the computational solving time increases significantly and the solution quality decreases in equal measure. In order to react to the current effects of global crises, such as disruptions in supply chains, approaches for fast and efficient rescheduling are needed. A dynamic shop job scheduling approach using Quantum Annealing bears the potential to close this research gap. Previous work has shown that Quantum Annealing is able to solve static job shop scheduling problems within seconds while finding good solutions. However, in a flexible environment such as a manufacturing system, the static approach is not suitable for process scheduling. Therefore, a dynamic Quantum Annealing based approach for job shop scheduling with consideration of machine breakdowns and new job arrivals is proposed. The approach monitors a manufacturing system and reacts to changes in the job pool or availabilities in functional units with rescheduling. The method is tested with several use cases involving small and large-scale problems and is compared with a simulated annealing approach. Thereby, the Quantum Annealing based computations show better results regarding solution quality and computing time. Moreover, the dynamic approach bears the potential for industrial application, especially as a supplement to a conventional advanced planning system.
The lead time updating trap: Analyzing human behavior in capacitated supply chains

We analyze the lead time syndrome ( $L T S$ ), which describes a positive feedback loop between lead time updating and increasing order quantities. While previous studies have focused on theoretical analysis and anecdotal evidence, we examine the impact of human decision making with the help of controlled laboratory studies using a novel experimental design of a simple two tier supply chain. We show that the theoretically postulated phenomenon of the $L T S$ can be reproduced in the lab including human decision makers. We find that the dynamic (load dependent) lead time in the supply chain serves as coordination mechanism among retailers, i.e. experimental participants, but that this mechanism can be distorted by less reliable lead times. Comparing the experimental results to an optimization model in a rolling horizon setting, we further argue that human behavior initiates the vicious cycle of the $L T S$ in our experiments. Finally, we find individual-level evidence for behavioral decision-making, in particular hedging behavior, in our experiment, due to various forms of uncertainty. We discuss the implications of these results in the light of supply chain and production planning systems.
Evaluating the effects of inventory stockouts in the performance of production control systems

Studies on the performance of production control systems typically assume that materials are continuously available at stations, thereby neglecting the potential impact of inventory stockouts. Contrarily, this study assesses the performance behavior of two of the most known production control systems, namely POLCA (Paired-cell Overlapping Loops of Cards with Authorization) and WLC (Workload Control) under inventory stockouts, in an assembly-to-order system. For a better understanding of such behavior, Load-Based POLCA (LB-POLCA), i.e. a variant of the POLCA system that takes into account the workload of jobs, is also considered in the study. The study is carried out using discrete event simulation. Results show that stockouts induce loss of system performance, as expected, but the relative performance of the production control systems tested does not change in relation to the situation of continuous availability of materials. Moreover, delivery performance is best using WLC followed first by LB-POLCA and after by POLCA.
Greedy randomized adaptive search for dynamic flexible job-shop scheduling

Dynamic flexible job shop scheduling problem is studied under the events such as new order arrivals, changes in due dates, machine breakdowns, order cancellations, and appearance of urgent orders. This paper presents a constructive algorithm which can solve FJSP and DFJSP with machine capacity constraints and sequence-dependent setup times, and employs greedy randomized adaptive search procedure (GRASP). Besides, Order Review Release (ORR) mechanism and order acceptance/rejection decisions are also incorporated into the proposed method in order to adjust capacity execution considering customer due date requirements. The lexicographic method is utilized to assess the objectives: schedule instability, makespan, mean tardiness and mean flow time. A group of experiments is also carried out in order to verify the suitability of the GRASP in solving the flexible job shop scheduling problem. Benchmark problems are formed for different problem scales with dynamic events. The event-driven rescheduling strategy is also compared with periodical rescheduling strategy. Results of the extensive computational experiment presents that proposed approach is very effective and can provide reasonable schedules under event-driven and periodic scheduling scenarios.
